Click image to see an enlarged view
Fig. Measure the timing chain tensioner assembly from end to end. Refer to the text for measurement specifications-2.0L engine
  28. If the timing chain tensioner is not in the compressed state, perform the following steps:
    1. Remove the piston assembly from the body of the timing chain tensioner by pulling it out.
    2. Install tensioner tool J 45027-2 into a vise.
  29. Install the notch end of the piston assembly into tensioner tool J 45027-2.
  30. Using tool J 45027-1, turn the ratchet cylinder into the piston.
  31. Inspect the bore of the tensioner body for dirt, debris, and damage. If any damage appears, replace the tensioner. Clean dirt or debris out with a lint-free cloth.
  32. Install the compressed piston assembly back into the timing chain tensioner body until it stops at the bottom of the bore. Do not compress the piston assembly against the bottom of the bore. If the piston assembly is compressed against the bottom of the bore, it will activate the tensioner, which will then need to be reset again.
  33. At this point the tensioner should measure approximately 2.83 inch (72 mm) from end to end. If the tensioner does not read 2.83 inch (72 mm) from end to end repeat the compression steps.

  7. Verify that all colored links are aligned with the proper marks on the camshaft and crankshaft sprockets.
  8. Install or connect the following:

Fixed timing chain guide and tighten the bolt to 89 inch lbs. (10 Nm)
Apply Saturn compound 21485277 to the fixed timing chain guide bolt access plug threads, install the bolt and torque it to 30 ft. lbs. (40 Nm)
Upper timing chain guide and torque the bolts to 89 inch lbs. (10 Nm)
  9. Inspect the timing chain tensioner. If the tensioner O-ring or washer is damaged the tensioner must be replaced.
  10. If replacing the tensioner, measure the tensioner assembly from end-to-end. A new tensioner should be in the fully compressed non-active state. A tensioner in the non-active state should measure 2.83 inches (72mm) from end-to-end. The tensioner in the active state will measure 3.35 inches (85mm) from end-to-end.
  11. If the tensioner is not in the compressed state, perform the following steps:
    1. Pull the piston assembly from the tensioner body.
    2. Install tensioner tool J 45027-2 into a vise.
    3. Install the notch end of the piston assembly into J 45027-2.
    4. Using tool J 45027-1, turn the ratchet cylinder into the pump.
    5. Inspect the bore of the tensioner body for damage or dirt. If any damage is present, replace the tensioner.
    6. Install the compressed piston assembly back into the tensioner body until it bottoms out in the bore. Do not compress the piston against the bottom of the bore. If the piston is compressed in the bore it will activate the tensioner and the piston will have to be reset.
    7. Check that the tensioner measures 2.83 inches (72mm) from end-to-end. If this measurement is incorrect, reset the piston.

Fig. Resetting the timing chain tensioner piston-ION with 2.2L engine
    8. Install the tensioner assembly and tighten to 55 ft. lbs. (75 Nm)
    9. Using a suitable tool with a rubber tip on the end, feed the tool down through the camshaft drive chant to rest on the timing chain. Give a sharp jolt diagonally downwards to release the tensioner.
  12. Install or connect the following:

Intake and exhaust camshaft sprocket bolts and torque them to 63 ft. lbs. (85 Nm) plus 30 degrees. Use a 24mm wrench as a back-up when tightening the bolts.
Sealing ring and tensioner assembly and torque the tensioner bolts to 44 ft. lbs. (60 Nm)
    Camshaft cover
Camshaft cover bolts and tighten to 89 inch lbs. (10 Nm)
    Ground strap
Ground strap stud to the camshaft cover and tighten to 89 inch lbs. (10 Nm)
Ignition coil housing and tighten the bolts to 89 inch lbs. (10 Nm)
ICM and tighten the screws to 13 inch lbs. (1.5 Nm)
    ICM connector
    Fuel line bracket
    PCV hose
Accelerator bracket and tighten the bolts to 89 inch lbs. (10 Nm)
Accelerator cable to the throttle body and bracket
    Front cover gasket
  13. Install the front engine mount as follows:
    1. Install the mount.
    2. Install the mount-to-midrail nuts and torque them to 74 ft. lbs. (100 Nm).
    3. Install the mount-to-intermediate bracket bolts and torque to 37 ft. lbs. (50 Nm). Never pry the mount to align the holes, raise or lower the jack for alignment purposes.
    4. Remove the jack.
  14. Install or connect the following:

Front cover and torque the bolts to 18 ft. lbs. (25 Nm) and the water pump bolt to 15 ft. lbs. (20 Nm)
Drive belt tensioner and torque the fasteners to 33 ft. lbs. (45 Nm)
    Crankshaft balancer
Balancer bolt and using tool J 38122-A to prevent the crankshaft from rotating, install a new balancer bolt and tighten to 74 ft. lbs. (100 Nm) plus an additional 75 degrees
    Drive belt
    Negative battery cable
  15. Fill the engine with clean oil.
  16. Start the vehicle and check for leaks, repair if necessary.
